How Often Do You Need to Update an Arc Flash Study? The 5 Year Myth

Ask most facility managers when their arc flash study is due for an update and you will hear the same answer: every five years. It is the number everyone remembers. It is also the reason a lot of facilities are walking around with labels that no longer match reality. The five year rule is real, but it is only half of what NFPA 70E actually requires, and the half that gets forgotten is the half that matters most.


What NFPA 70E Actually Requires

NFPA 70E Article 130.5 sets two separate timing triggers for your arc flash risk assessment, not one. The first is event based. The assessment must be updated when a major modification or renovation takes place. The second is calendar based. The assessment must be reviewed periodically at intervals not to exceed five years, to account for changes in the electrical distribution system that could affect the results.

Notice the order. The standard leads with the event trigger, not the clock. The five year interval is the backstop, the longest you can go without looking at your study even if nothing has changed. It was never meant to be your only checkpoint.


Where the Myth Comes From

The myth sounds reasonable: "As long as I redo the study every five years, I am compliant." The problem is that it treats the calendar as the whole rule when it is really the safety net underneath the rule.


If your electrical system changes in year two, your study is out of date in year two. The five year clock does not reset that, and it does not protect you. The data on your labels is only as accurate as the system it was calculated on. Change the system and you change the numbers, whether or not anyone updates the paperwork.


What Actually Resets the Clock

Any change that affects available fault current or protective device clearing time affects your incident energy, and that means it affects the values printed on your labels. The most common triggers we see in the field are:


  • A utility service change. If your utility upgrades their system or changes the available fault current at your service, every calculation downstream of that point is affected.

  • A transformer replacement or addition. A new transformer with different impedance changes fault current throughout the system.

  • Protective device changes. Swapping breakers or fuses, or adjusting relay and breaker settings, changes clearing times.

  • New feeders, panels, or branch circuits that alter fault current paths.

  • Capacity changes. Upgrading or downsizing your distribution capacity shifts the numbers.

  • Any major modification or renovation, which the standard calls out directly.


If any of these have happened since your last study, the study should be reviewed now. Not at the five year mark.

Review Does Not Always Mean Restudy

Here is the part that saves facilities money. A review is not automatically a full recalculation from scratch. A proper review confirms that:


  • The electrical system configuration has not changed.

  • Protective device settings still match what the study assumed.

  • Equipment ratings still match the study model.

  • Utility fault current contributions are still current.

  • Labels are still legible, correctly located, and consistent with the latest edition of the standard.


If the review confirms nothing has changed, you document the findings and reset your five year clock without a full restudy. If something has changed, you update the affected areas. In practice, most facilities experience enough change over five years that some level of update becomes necessary, and that is exactly why the review exists.


A Scenario That Plays Out Constantly

A plant completes a full arc flash study and everything is properly labeled. In year three, they add a production line with a new transformer and distribution panel. It is a win for the business, so nobody thinks about the study.


Year five arrives. Someone pulls the old report, updates the date, and calls it good. The trouble is that the labels in that new area were never calculated. They may understate the incident energy at that equipment. A qualified worker reads a label, selects PPE based on it, and steps up to gear that is more dangerous than the label admits. That is not a paperwork gap. That is an injury waiting to happen, and it traces straight back to a study that was treated as a five year formality instead of a living document.


Do Not Forget the Labels

Your labels are the field level proof of how current your study is. Every label should carry an assessment date so anyone standing in front of the equipment can tell at a glance whether the data behind it is fresh. Undated labels, or labels more than five years old, are an immediate red flag during an audit. Current code direction continues to push toward dated, verifiable labels, and it is one of the fastest things an inspector or an EHS manager can check.


Why an Out of Date Study Is a Real Liability

OSHA does not publish its own arc flash calculation method. It relies on NFPA 70E as the recognized consensus standard, and it can cite employers under the General Duty Clause when workers are exposed to a recognized hazard. An out of date study means your PPE selection, your arc flash boundaries, and your work practices are all built on a system that no longer exists. That is a compliance exposure and a safety exposure at the same time, and only one of those two shows up in an audit. The other shows up in an incident report.


How to Know If Your Study Is Current

Run through these questions. If the answer to any of them is yes, it is time for a review.


  • Has any major electrical equipment been added, replaced, or removed since your last study?

  • Have any protective device settings been changed?

  • Has your utility changed the available fault current at your service?

  • Are your labels undated, illegible, or inconsistent with the current standard?

  • Is your last study approaching or already past the five year mark?
